I got parts to make one more kit. I have been trying to source aluminum rails so I can make more, but unfortunately the ones I was using more than doubled in price and are becoming more rare. When I get some free time, I'm going to try to source some standard extruded aluminum so that I can produce these more readily and possibly cheaper. But that's going to require a complete redesign (lots of time).

I am considering making some more kits. Any one interested? I want to try and cast them out of epoxy using patterns printed via SLA (the surface quality would be as good as you can get).
Interested if you're still thinking of making more! Would you happen to know if it would fit an e39? Looks like the oem and thule ones are cross compatible.
I don't know if it fit an e39 perfectly. I'd need someone like yourself to test it out and see! It took about 6 iterations with small angle adjustments and such to make everything line up perfectly on the e46 (the only car I have). Hopefully the roof geometry is roughly the same for the e39 and e46 coupe for that matter (have not yet tested).
I almost have the silicone mold design figured out. Here is my first real-ish test piece. It didn't fill all of the way but I think the epoxy casting idea is feasible!

Would you possibly be able to make the .stl files public or sell them so they can be modified and changed and printed by other people? I would love to pay a little bit to have access to them for personal use.
Is there a pre-drilled hole in the roof to mount this on the e46?
You're using the foam pads as a waterproof seal/gasket to avoid water from going into the cabin correct? If yes, where can I get some in a larger size as I need it for a project of mine?
I don't anticipate releasing the .stl files any time soon. Even as they are, I am constantly tweaking them and they are modeled to use the specific hardware I have on hand.
There are anchor points on the e46 by default. Look at the black trim strip on the roof and open the little doors covering the anchor points (they pivot open). The foam is there just as a smooth interface. It's fine if water gets below the black trim strip. It all sheds onto the front and back windshields anyway. The trim simply hides where they joined the roof skin with the side skin.
