I sent my 97 840 CI out for paint a year ago, including the sunroof. But before that, I stripped the sunroof to bare metal and sanded off all the rust along the rear edge and I applied rust reformer. I noticed last week, the rust is bubbling through again in the same spots. The car is garaged and never driven in the rain, but I live in a humid climate along the shore. Before I install my new headliner, I want to repair the rust. Is there any way to fix this permanently. I assume moisture collects in the felt weather stripping. Any thoughts?
Yes. Buy another one without rust.

Yeah, I concur. Sucks that you spent money refinishing once already, but it’s incredibly hard to completely eliminate rust, and rust never sleeps.

ENGL sells a plastic replacement panel for around the same cost as a new OEM one.
What "thumbs up" really means
The unfortunate thing about these steel sunroof panels is that they generally rust from the inside.
The plastic substitute panel sounds like a great idea.

What "thumbs up" really means
Im sorry if I'm opening an old post, but I want to replace my sunroof with something carbon or non steel, but sadly that link is dead. Anyone have good advice other than buying a new sunroof thatll cost $700, I dont want to buy another and worry it's gonna rust again.
