Hit a Dynojet this morning. 296.5whp / 236.1tq on the best run. I have some shittiness going on at 6500-8000. I am going to look at plugs and belt tension and also the maps in the Kassel tune. Over all though not bad for a car without headers...once I make the sets Ill see which ones bring the power haha

Ok so primary tubes. I measured with a soft tape measure from the top of each primary to the beginning of each collector.

You're the man! Interesting that they are different length's...albeit, not off by much, I read the longer the tube, the flatter the torque curve. The OEM ones are all 12-13 depending on where you measure from. You think I should make the first set with the cats removed only? or remove the cats and step the headers to 1.88" and move the collector down 5-9 inches. Ill ultimately do both, but this first set will be mounted to my E36
A stepped equal(as possible) length header will be the golden ticket. Add the cats to the section 1 later. I don't know that you would have room to move the collector that far if you are using a stock section 1. Space being the issue with the collector, and trans mounting, with these status Grüppe headers I had to shave off some s of my trans at the bell housing

I'm seeing that on the S54 with the E36 arms, there's more clearance than with the e46 passenger side arm. If everything I have seen is correct, I'll be able to remove the collector, step up to 1.88OD (1.75ID) for approximately the length of the cat portion and the merge to a 2.5"OD outlet...obviously into a custom sec1 as well.

Those look cool, I think the collector merge is a little to abrupt, needs to be a smoother transition, ie longer

I got into this last week alittle bit. Its going to work, but not without the correct tools. I used my mig welder with HTP flux cored stainless wire...product is cool but its not as good as it sounds. The welds were shit...I'll save that for quick fixes here and there. Due to this I ended up grabbing a Lincoln Square Wave Tig 200 and accessories. It should all arrive this week. On the inside I'm using solar flux to shield the back side of the weld. It works well. The inside transitions are smooth and anything built up will fragment off.
Here's the progress of the first part...with the tig, it would have been very attractive. Ill have to start over with the better welder but it will be worth it.
Can't wait to see the final product

Yup thank guys. The idiots over at UPS lost my tig welder somewhere between OH and PA. I've called 9 times and all they could tell me as they were rushing out for the weekend was sorry they looked and the 72 lb box is no where to be found. I am extremely pissed at their horrible service...this just confirms why I stopped using them a long time ago to ship items. Unfortunately baker gas still uses them. Anyway, they're "tracing" it...BS...Baker will prob just ship a new one to me in a week and UPS will eat the $1500.00.
I also got a HF band saw now because it was taking way to long to make cuts etc...nice piece with a 20% off coupon. Drastically speeds up the process. Right now everything is getting tac'd together. I am not going to rush the build. Next in line is complete the short header, then the long and Ill work on a custom 2.5 section 1.

progress...conical merge was fabricated pretty quickly after I figured out how. It'll be nice to get the process down for future builds. Basically just messing around today as the welder is still MIA.

Short header finished up! Not to bad of a job with the right tools. I am not a master tig welder yet that's for sure, but I am taking my time and getting the hang of tig. I started pretty hot at 70A and ended up working down to 38A.
I started on the long side. Cant wait to get them on and see how they do. I have some ideas for the next set. 2.5 inch with a custom sec1

Oh man what a cluster it was. The welder came last week, broken regular lens, few pieces of plastic in the box. Looked passed it and set it up, flipped the switch on and nothing, just a flashing display. I was mad, called Lincoln and they walked me through a fix and while doing that, I found the plastic came from an electric ribbon cable clip inside that was destroyed. I also found a free floating capacitor in the bottom of the welder. At that point I called it, contacted bakers welding and they had UPS at my house the next day picking up the POS and had a new one shipped out that arrived the day after. This one is perfect and after getting a hang of it...its even better. I started hot but have since cooled the arc with some frinds advice.
Also I recommend this program by Pheno called Test0. You can data log and see what's happening with the motor. I don't know if you saw my M3F post but my Tune had some pretty dangerous parameters built in.

oh wow. thats cool... yeah i next need to get this DME coded... i contacted TTFS and they requested i send it in to them instead of doing a remote tune, to check the hardware.. DME came from a M3forum member.
oh yeah i need to text you some pics of the harness im working on.. i started at the 2 gray plugs.. clipped the ends and worked back to the black plugs(ones that are on the "keep list").. but there are 2 black plugs (the one with the 90* bend in it, the other with a spring clip) that the wires both go to these gray plugs.. the wires are brown and brown/black stripe that are now clipped out and i need to know where i put these ends at.. i can see than brown color wires is mostly grounds..

If you want to send it to me or read it and send me a bin, I can look at it. Also what's wires are leading back to "keep" items? You should have EGT, 4 02 sensors, oil level and reverse light plug left. Rest goes away. Don't mind if you send me pic by pic then I can help in real time haha

Moved on to the second bank of headers. I have all the pieces cut and fitted. Work is keeping me from completing it, but I'll get over there soon.

Is honestly not that bad! Once I get set and proficient at tig, I can begin to make whole headers from scratch. Next plan is oem primaries stepped to 1.88" with their length doubled equally. Into a new merge to a 2.5 exit with a custom 2.5" sec 1. Can't wait to start.
which engine dipstick did you end up using ? the standard E46 M3 one, or the Z3 S54 one? im having issues with fitment due to the power steering reservoir. i have both... the Z3 seems to be better but not sure
