I have made some recent changes in the DIY repair kit and rebuild service, as of 2-8-13.

For the following cars, with a Hydraulic brake servo booster, and ABS.
e28, 525,528,533,535,m535,m5;
e24, 628,633,635,m635,m6,L6;
e32, 730,735,750;
e23, 728,730,732,733,735,745;
This Do It Yourself (DIY) is to re-build the Brake Servo Booster #34331156925.
On the e23 it is part # 34331152825
The e23,e24,e28,e32 735 all of the 7 piece interior repair kit are identical., for both part numbers.
On the e32 750 there is a different part # 34331161772, it uses a shaft seal instead of an o-ring on the firewall end.
It is slightly more expensive.

great writeup. what were the symptoms of the failing brake booster?
Leaking ATF form the end of the booster grub screw at the junction of the M/C large o-ring. You can get this o-ring at Napa auto parts, I read this on a forum, cannot comfirm.
The repair can be done while still on the car. And you do not need my set of 6 o-rings, and shaft seal.
If it is leaking from the fire wall end, into the footwell. Then this re-build set of o-rings, is what you need.
I rebuilt all 4 brakes, replaced the accumulator, and I reasoned that the only way that all 4 of the brakes could lock on was because of something exerting alot of pressure, ie the booster.
I could not afford the price of a new or re-built booster, so I took it apart, measured the o-rings, ordered and installed them, and it worked. While everything was apart, I also decided to replace the M/C with a rebuilt unit from a 750i, it was less expensive.
I have sold these 7 piece kit to 35 fellow forum members.
I found a few months later this re-call notice, for the M/C.

So now I am not sure if my booster was defective, mine was not leaking. Their may be others who know what the other symptoms are, when a booster has failed.

This is whats happening to me right now " Leaking ATF form the end of the booster grub screw at the junction of the M/C large o-ring." You mention you don't have to remove the booster? is this correct? I got the 44mm od o ring at napa for a little over a $1 part #727-2626, but you don't mention the sizes of the other o rings or the white nylon one at the firewall with the oring... Thanks for the pics, really sets my mind at ease I can do this...

I recently rebuilt another hydraulic brake servo booster, and I was amazed at how the rubber o-rings were deformed. They are now an oblong shape. The large o-ring 38.0mm x 3.0mm, at the front of the booster. It now measures 2.55mm high instead of 3mm. And is 3.28mm thick, were it should be again be 3.0mm. And it is noticeably more brittle. The smallest o-ring was brittle and it broke when removed.

Hi, fellow Forum members,
I have just updated my DIY brake servo booster repair tutorial.
I had a 6er owner contact me, that did not want to have to grind the sides of his booster.
Rob from Roadfly had this great idea. This new method does not involve the need to do the grinding.
I went to the hardware store and got the the parts needed. And tried it out.
It worked!
I took photos and added captions and have incorporated this new method into my DIY booster repair.

Thats great. My brakes just started acting up on me. Hopefully, refreshing the brake fluid will be enough and I wont need to delve into it further.

I offer a TWO year WARRANTY, plus I will pay for shipping both ways.
There is a back storey to this tale, Reg, told me that the two new boosters that failed were from A-1 Cardone, After Reg installed my booster, he sent me the 2nd failed Cardone booster as my returned core.
When I opened it up to rebuild for my next client, I found that the Shaft Seal was installed upside down.
Because it was put in backwards the garter spring came off.
The Shaft Seal was made in China, and was also the incorrect ID, it was 10.0mm, and should have been 9.5mm which is the Factory spec OEM size.
