    Does anybody recognize this noise? Can’t hear it at idle, only on light/moderate and even hard acceleration. It’s driving me nuts. I’m wondering if maybe an exhaust /header leak, SAP related, or a bad cat? PO had the clutch replaced so maybe the exhaust is leaking from one of the joints?

    Headphones recommended

    You mean the sound like a fat guy choking on hot dogs while trying to guzzle down a 3 litre pepsi? I bet you don't have neither the intake resonator nor the exhaust resonator in place.

    I couldn't source a wooden trim delete strip, as they were only made in cubic or stahlgrau. So I chopped a rear door trim and filed down to shape, then clear coated and all.

    BTW I drove a 400+ miles round trip today, with less than one tank. I love my 523i.

    Put in bigger injectors and ecu has software to run as flexfuel. Put full tank of RE85/ethanol yesterday and running fine.

    Replaced front struts, mounts, spring pads and the wheel bearings.

    You guys weren't wrong about those wheel bearing bolts. Talk about a hard time getting those things out.

    Front end feels fantastic with the new Sachs. Can realllly chuck it around corners now.

    I got sachs and hated them, replaced them with bilsteins and now I really love the little 523i. Handles like a kart.

    Yeah, Sachs are good for getting the original handling characteristics back into the car. I wanted a tighter/firmer feel, so, I too went with the Bilstein HDs. Huge difference. Yup, like a go cart!

    Going from worn struts/shocks to new Sachs OE struts/shocks would make a very noticeable difference. Going from worn struts/shocks to Billy HDs like I did made it feel like a 3 Series (well, not quite that good, but firmer than Fiver OE feel)

    AusE39er - Did you R&R the rear shocks too?

    That's how I feel, like driving a sports E30 now. I love that very snappy crisp response in a larger car that still has some pep (Talking about the 523i manual, which could be constructed as severely underpowered compared to your 540i manual)

    Exactly, and a lot less roll on quick turns. One thing that my wife noticed right away was the harsher ride when going over small bumps. But, since I'm the only one in the car 95% of the time, it's a small trade-off for the firmer handling.

    ^^^^where did you source your paint? I used automotivetouchup.com last time and was pretty happy with their mix. Spray cans are expensive but I haven’t mastered using an HVLP gun yet and I need to upgrade the water traps on my compressor.

    You really are not going to achieve a better result with a rattle can primer, rattle can paint, and 2k, professional grade rattle can clear coat than this. Of course, you almost invariably have to address the orange peel, which was done, after:

    Haven't had a problem since, and I've painted a number of parts using their mix. The only downside, to me, given my location, is that it takes about a week for the cans to arrive. That shouldn't be a problem for you, though, given where you reside.

    And thanks for that link. I may give them a shot in the future.
