What's the P/N?
I ended up ordering the whole tensioner assembly (INA) from Pelican because the car needs to be ready*by Thursday AM.
Edit: So far the closest ones I could find were:
76 x 24 (INA 56551, Volvo 31216066/31401193, Ford 6G9N-11948-AC/6G9N-11948-AD) for the 3.2L six
70 x 24.5 (INA 57205/531076010, Chrysler 04792835AA/04891720AA/53013928AA/68061368AA, FIAT 46537101/K04891720AA, Volvo 30637071/30637962/30729939/8627994) for the T6 motor (B6294T)

A 3-year UPDATE: from the post above from Dec. 2015...
I happen to have a 2005 Volvo XC90 2.5T.
The Volvo Serpentine Belt Pulley is a perfect fit for the BMW mechanical (not hydraulic) tensioner in every aspect:
- All 3 dimensions are a perfect match.
- The protective cap snaps right in.
- The Volvo pulley made by INA comes with a protective cap.
So, if you don't want to use Gates 38018 (b/c you cannot fit the protective cap on Gates pulley), then use Volvo INA 8627994 (about $23-$25 on line). This way you don't have to buy the whole Mechanical Tensioner.
Again, this applies to Mechanical Tensioner, not Hydraulic Type. The Hydraulic Tensioner: you can buy the pulley separately.
I thought you guys would love to hear this update.
PS: Someone told me that when the Mechanical Tensioner has > 150K miles, you may as well replace the whole Mechanical Tensioner, simply b/c the spring inside the mechanism can break after all these years (the spring rotates back and forth millions of times over 150K miles, it is basically torsional stress fracture, very much like your home's garage door spring breaking just to digress...)
I replaced 3 of my M62TU pulleys with Dayco steel pulleys 3 years ago when my alternator mounting brace snapped and cracked water pump pulley and thrown the belt, I don't remember the Dayco part number, so far so good, quite, no issue with they at all.
Going through this on the 540 now. RockAuto xrefs Continental 40956 with BMW 11-28-7-515-865. Nope. The Continental/INA unit is about 6mm too long and you won't get the belt on over it. Given that the shock looked beat I picked up the whole shebang from FCP -- INA 5340039100 and it appears to be the correct size.
