We're looking at replacing the intermediate shaft bearings, the pump drive gear and needle bearings, and the intermediate shaft itself. Figured we might as well have a 100% fresh block while everything's apart. There are two needle bearings - one in the cap, one in the block - but we're not sure about the part number for the one in the block.

Awesome. You gonna dyno before turbo and after turbo? Please? Haha
Probably yes. We'll want to ensure a healthy engine before we strap on turbo stuff, so we'll probably get it running with the stock ECU, stock AFM, and stock injectors. We may put 500 miles or so on that setup, including a baseline dyno run. Then we'll strap on the Kamotors turbo kit, get it drivable, then have it fully tuned. So buy some of my stuff and help fund the project!
Also...
Started work on patching the rust spots in the floor. Using plate steel + epoxy filler. Was going to use aluminum, but decided to use same metal to lessen electrolytic reaction between dissimilar metals (which would create more rust).

Who did you end up having do the machine work? Will's?
Im having the top installed on a vert I picked up at some point next week, Ill pm you my interior guys info. Got mine from auto tops direct, should be here today, hoping it looks as good as everyone says.
PM me for info on properly working AC and CEL for your S54 or M54 swapped car.
I decided to go with someone closer to home, since it was just basic machine work, so I took it to Brad's Auto Machine in Gainesville. For about $290, they sandblasted & resurfaced the flywheel, cleaned & machined the block, installed freeze plugs, honed the cylinders, and magnafluxed/polished the crank.
The real trick now is finding someone who'll properly install the intermediate oil shaft bearings. Brad's Auto Machine said they can't do the work (not sure why). I'm going to take the block and bearings to Not On Main Street Garage once the parts come in. Hopefully they can take care of it. Shouldn't be a big deal to press the bearings, mic the shaft, and machine out the bearings.

Finished repairing rust holes in floor using steel plates, stainless screws, and Eastwood Auto Seam Sealer. May be picking up a new donor shell this weekend, but either way this shell is now prepped and ready for restoration.

We discovered today that the oil pump gear needle bearings are identical. There's been some debate about locating part numbers for the needle bearing in the block vs. the cap. We extracted both today, and both bear the same engraving: F-82042 INA GERMANY.

very cool thread. Following closely.
UPDATE: We may have found a really clean red E30 donor chassis to serve as the base for our rebuild, so our now rust-free chassis might be up for sale. Probably asking $150 as a roller with trunk lid, doors, trailing arms, and strut housings, $250 with wheels/tires, and $325 with wheels/tires/steering rack in place.

I guess it is time to come out of the shadows and say hello. I am the proud father of E34DIYer and the other half of this project. Many years ago he and I did a couple of automotive projects but now he has "persuaded" me in to undertaking another one in my retirement years! So much for laying around and doing nothing. Actually its a blast and as a bonus E34DIYer gets to crawl under the car with all the grease and stuff while I stand around complaining about my poor old back. (Worked for a while, anyway).
I took the block to Eagle Automotive Machine Shop in Auburn, GA. yesterday to have the intermediate shaft bushings installed. Their shop sits off the road in one of three old Quonset huts surrounded by tall weeds and old tractor trailer bodies. Looks sure can be deceiving! Inside is an impressive array of machining equipment and lots of engine blocks and heads undergoing various stages of rebuilding. Bill is quite impressive too. He showed me a number of BMW, Jag, Porsche and other exotic blocks and heads he was working on. Even a Lotus engine. He really knew my engine and had done numerous intermediate shaft bushing installations previously. He had even fabricated his own tools for the job. None of that brake cylinder hone stuff here.
I had purchased what I thought was a new intermediate shaft from BMW South Atlanta but Bill informed me that it was reconditioned, not new. It had a new gear on the end but the shaft had been polished somewhat and Bill was not impressed with the quality of the refurb and he showed me that the polish job was mediocre. In fact, he liked the old shaft better. He said that there was nothing wrong with it at all. Bill said that even though the engine may have around 300K on it the intermediate shaft was not under a heavy load and wear was nominal. He thought we would be better off with our old shaft, so that is what we are going to do. Bill said it probably would have been OK to just use the old bushings as many do but it was a good idea to install new ones since the old bushings had to be removed before tanking the block in a caustic cleaner. I will try to add some photos...this is still a learning experience for an old guy like me.
New Bushings Installed
Original intermediate shaft on left. "New" one on right. Note the lobe on the one on the right. Maybe for a mechanical
fuel pump on another series block?
Intermediate shaft installed. The weird looking spot around the end of the oil pump drive gear is from the flash reflecting
off of some oil I used to pre-lube the needle bearing.

This is an awesome thread. Keep up the good work, guys!
Things are about to get rolling now!! Engine build will soon begin in earnest. New pistons and reman Bimmerheads performance cylinder head are both due in at the end of the month. Crankshaft is going in the block any day now. And for bonus points, we worked out a swap deal for some reman & powdercoated axles, power steering pump, starter, and alternator in exchange for the now-unneeded convertible top. Should make for a pretty engine!

Are you concerned that there will be too much weight over the front wheels?
What, with all the extra powdercoating?
