THAT'S really a good question. I'd like to know the real answer.

I didn't lose any fuel efficiency, maybe a mile a gallon.

The answer is simple. While it's true that these engines share some DNA, they couldn't be different in terms how are they design to operate. M62 is designed for broad range of customers that value the power and fuel economy. S62 is as close as it gets to race engine in road car and therefore it's designed to run at lower coolant temps. since it's no brainer it'll be pushed hard quite often.

New auxiliary fan along with the radiator and 95'c thermostat still yielded me 96-101'c temp. Guess the aux fan doesn't do much on coolant temp.

The aux fan cant do almost anything. Oem stat opens at 105. If i remember correctly, heater is grounded (turned on) at 108. That is what keeps it up to 110 or so. Some guys did a test - disconnected the fans and let it sit for hour and the temp never exceeded 125C.
Some guy made up a circuit board that controls the heater element and keeps his engine cool without replacing thermostat. Of course the heater lifespan must get shorter multiple times.
My question - the tstat mentioned is a direct fit without adapter on my 540i '99?

I just installed the 88C thermostat from ECS tuning in my '02 540i. Works great. Direct fit except there's no plug to plug in the wire. No codes so far. The KTMP readings have been 91-94C around town. I haven't taken it on the highway yet. I'm pleased.

I actually have found that running the resistor restored my performance. I have been back and forth with this and have been driving around with the heater element plug just hanging there. I put a resistor in and it feels like the car has picked up a lot more power again. Im pretty sure that without this resistor the DME uses a different fuel and timing maps. The car feels stronger now like its getting more fuel perhaps.
Electric Fan conversion, 840Ci thermostat, Dinan style CAI,de-screened MAF, Dinan transmission chip, 255lph LS1 fuel pump, drilled slotted rotors, 3.15 differential, Bel rx65 radar (hard-wired). Hemi Killer!
