How big of a difference in tire diameter (front vs rear) before the wheel speed sensors will trip out and trigger the DTC?

I ran 235/45/17 F and 245/40/17 R on my e36 M3. It tripped the ASC due to there being almost a full inch in tire diameter difference. I later deleted the ASC and forgot about it.

225/40/18 F and 255/35/18 R on my e92 seems like a big gap. I'm pretty sure that gap is leading to some unnecessary understeer.

I'm considering running 235/40/18 up front and 255/35/18 out back.

That'll bump the diameter difference from .12" more in the front to .43" more in front.

i am running 205/60/15 front and 225/60/15 rear on a e36 and not tripping stability control....?

also
235*.45 = 106mm
245*.40= 98mm
8mm dif < 1 cm not an inch
*2 to change a radius to diameter. = 16mm diff or 1.6 cm or 0.62992126 inch

Not sure how you are getting your numbers. tires are measured in millimeters. First number is width in mm second is height measured as % of tire width (in mm).
